Here is an idea that worked for me today. The problem was how to align pilot holes in an already drilled #21 rivet hole. I riveted my top skin and as I was doing it I remembered the wing locker. I had already drilled the skin and ribs for black clecoes and ended up skip riveting around the wing locker area.

Later I drilled out the skip (every other) rivets and had to place and clamp the dzus strips and get the pilot holes right in the center of the large hole. I made a bushing and used it to locate the pilot drill right in the center.

All I had to do is setup the lathe and machine a step with a .155" dia in a piece of .5" dia. steel rod about .5" long with a through hole of 3/32"dia. The step is only .025" (material thickness). I hold this flush and drill through the bushing and the hole comes right on the center of the larger hole.

Once the pilot hole is in I just opened them in the conventional manner.

That's a good idea, I like it. Although I don't have a lathe or lathe experience, I wonder if it would work in reverse?

For example, drilling out rivets. Most often it's simple except when the mandrel is broken off higher than normal. Now when you try to remove it, the bit bounces off the mandrel and uglifies the hole.

How hard would it be to make a bushing that fits over an A4/A5 rivet head? If you got fancy, could put both on one bushing by using the other end.

You might try this method for removing rivets.

What I do before removing the rivet head is use a rivet stem, ( have a lot of them) and tap it down into the center to push the stem away from the head. Sometimes it pushes right through. Grind flat the ends of the pull off stem and just hold it in the center of the rivet head and tap on it with a small hammer. Once the center stem is below the sheet metal surface, so the drill tip won't touch it, it is safe to drill. I only drill till the head comes free, then I use a drift or pliers on the back side to take the rest of the rivet out of the hole. I have had some luck also just using my automatic center punch and a backing block with hole to knock them out once the head is removed.
